So

you can pick up Kevlar samples off Ebay for pretty cheap

and my favourite brand sells jeans for $50, the stuff I wear day in and day out
and I look damn sexy in them.

so I thought why not blend the two

I really don't like the look of the other Kevlar jean brands, thought I'd make my own

can anyone talk to the quality or issues to think about when considering sewing my own jeans
I have the equipment available (commercial sewing machines, scissors/shears etc)

I attempted to have something similar like that done once to a pair of jeans by a seamstress. They basically had to deconstruct the jeans just to get the extra material in the knee area. The jeans were never the same after that. The original jeans will need to be bigger than the size your normally wear to allow for extra material too be added and for flexibility after it is sewn together. I would suggest making a simple, comfortable kevlar liner (like shorts or knickers) that could be attached and removable to the original jeans.
